When closing the driver's door it makes two very loud thumps. Very annoying and am concerned the cause of the noise is doing more damage to the interior of the door.

Poor design. They have replaced the rear door struts twice (under recall). Battery was spec'd too small, always had problems with battery going dead until I bought a bigger battery. Trim peices (grab handles by door falling off).

First and last Toyota bought...

As Murphy's Law would have it, the spot welds on the driver's side door failed just outside the extended warranty period. I see half a dozen other complaints on this same issue. I have yet to take the car in for repair, but not that I realize the cost could be a couple of thousand dollars, I am looking for other options besides replacing the door and complaining to the dealer which in the past has proved to be a waste. If anyone has come up with a reliable repair, I would like to hear about it.

I've never had welds fail on a vehicle in my life. Thankfully I bought an extended warranty even though I was buying a Toyota for its reliability. Tack welding the strap did not hold, and the entire door had to be replaced. Imagine, having to replace the whole door on a vehicle because some little tack welds failed.

Re-welding does not help. Door must be replaced with one that is bolted to a plate rather than welded. Toyota dealer offered no assistance whatsoever. Fidelity (platinum extended warranty) initially denied claim as well under the provision that excludes hinges. I explained to them that replacing the hinges would do nothing to resolve the problem and when they couldn't cite any other provision under which they could deny coverage they finally paid to replace the driver side door. Toyota definitely knows this is a common problem. They offered me no help, and even told me not to expect my extended warranty to cover it either. They offered nothing at all.

Seems like this is a common problem. Bought Certified Used Toyota and the Platinum Extended Warranty. This covered re-welding the door. However, about a month and a half later, the welds broke again. Body shop is covering the work, but I expect the problem to happen again. Working through the Toyota Customer Experience number to see if I can get a replacement door. Since the design hasn't changed, hopefully I'll get another 5 years from a new door instead of 2 months from new welds...

I paid to have the door check fixed the first time it failed and that failed in a few weeks. My Dealer in Escanaba Michigan called me and told me of a recall and that he had ordered a door for me. Both front doors on the Sienna are covered under the recall.
But it does help to go to your dealer for oil changes and when you have a problem he will go to bat for you if he is good.

the spot weld on the drivers door let go. This is a manufactures defect. How many other welds are going to let go. Toyota will not warranty this. Of course this is not covered by the extended warranty as well. How can a weld break on a 3 yr old vehicle? This is one of the first new Siennas off the line. So far Toyota has replaced the gas tank, radiator, rr seat belt, steering joint, hydraulic power steering fitting. The old adage hold true, "do not buy a new vehicle in its 1st year of production". My dealer has fixed 5 broken spot welds. The service at my Toyota/Lexus dealership "Toyotatown" is terrible. I would never buy another vehicle from them.
