I took the switch out of the transfer case and function tested it by hand out of the case. It worked fine, so I chucked it up in my drill press and cut 0.060" off the seal base (my guess of how short it was), polished the cut face, replaced the o-ring and re-installed it. I cheated GM out of a very expensive repair with a little work, sweat, and a new $0.10 O-ring. 4-wheel works great, but now has fuel problems.
